What does “switching from flexo to digital” mean?
In this guide, switching means moving selected job families to a validated digital workflow—not automatically retiring flexography. The goal is to route each job to the process that produces the required finished label with the best practical use of setup time, materials, labor, and finishing capacity.

Decision criteria
The crossover is a pattern in your work—not a magic label count
Modern flexo can be highly automated and effective on repeat work. Digital removes plates and can shorten job changes, but it introduces its own ink, maintenance, media, workflow, and finishing requirements. Evaluate the complete production path.
Run-length distribution
Review the full mix by SKU, not only the average order. A large order split across many versions behaves differently from one long, static design.
Change frequency
Count artwork revisions, language versions, seasonal designs, private-label variants, and rush reruns. Digital is strongest where files change more often than tooling should.
Makeready burden
Measure plate preparation, mounting, ink setup, color setup, wash-up, operator time, and material consumed before the first sellable label.
Finishing capacity
A faster print step does not shorten delivery if lamination, cutting, matrix removal, slitting, or rewind remains the constraint.
Substrate and color requirements
Test the actual stocks, adhesives, finishes, critical brand colors, and finished construction. Do not assume one digital press will reproduce every flexo job unchanged.
Opportunity cost
Include the value of freeing flexo capacity for work it handles best—and the revenue currently delayed, declined, or outsourced because short jobs disrupt the schedule.

The answer changes with plate cost, number of colors, repeat frequency, material, ink coverage, labor, waste, finishing, service, and the practical speed of each workflow. A credible decision uses your production records and representative tests, not a generic “digital below X labels” rule.

Use actual production data. Select a normal month, then isolate the job families that create scheduling friction or weak margins.

Use a range, not a single payback promise
Model conservative, expected, and high-utilization cases. Then challenge each assumption with production tests and supplier documentation. A press can be technically capable and still be the wrong economic fit if utilization, finishing, service, or material qualification is weak.

Should a converter replace flexo completely?
Usually not as a default strategy. Stable, repeatable long work may remain better suited to flexo, while digital absorbs short, versioned, or frequently changing work. The correct split must be calculated from the shop’s own jobs.
Is digital always less wasteful?
Digital can reduce plate-related setup and startup waste, but the full comparison must include rejected print, maintenance, purging, material qualification, finishing setup, and unusable output. Measure both workflows rather than relying on a technology label.
Does print speed determine the better press?
No. Compare first-sellable-label time, setup, job change frequency, uptime, practical speed on the required quality mode, and finished-roll throughput. A fast print engine does not solve an overloaded finishing department.
What should we bring to a press demonstration?
Representative files, approved reference samples, actual substrates and finishes, a difficult repeat job, a version-heavy job, and a short rush job. Ask to see setup, production, rerun, and finishing—not only a prepared hero sample.
